Case Details

In most manufacturing lines, safety detection does not require micron-level positioning or high-precision analog analysis. Instead, it demands fast, deterministic logic responses to discrete signals—such as an emergency stop being pressed, a safety door opened, or a light curtain blocked. Traditional approaches often depend on standalone safety relays or large PLCs, which suffer from complex wiring, difficulty in remote status monitoring, and limited scalability.

The EdgePLC series AI edge controller, with its high-density digital I/O, built-in logic runtime environment (OpenPLC/CODESYS), and compact DIN-rail mountable design, provides an economical, reliable, and easy-to-maintain solution for production line safety monitoring.

Signal Acquisition Layer
Connect emergency stop buttons, safety door limit switches, and auxiliary contacts from light curtain controllers to different channels of a DI module. The EdgePLC series’s 2kVrms isolation protection ensures that field electromagnetic interference does not affect signal reading.

Control Logic Layer
Ladder logic or structured text is programmed in OpenPLC or CODESYS. Example rules: When any emergency stop channel is low (triggered), immediately cut off the corresponding safety relay output on the DO module. If a safety door is opened while the line is still running, trigger a flashing alarm light and send an alarm to the host via EtherCAT or Modbus TCP. Apply a debounce delay (50ms) to prevent false triggering from mechanical switch bounce.

Execution and Notification Layer
The DO module drives intermediate relays to cut power to the main contactor. Simultaneously, the EdgePLC series’s Node-RED is used to push events to a shop floor dashboard or maintenance personnel’s mobile phones.
